Engineering a rover for another planet adds another layer of complexity as compared to working on Earth-based constructions. To make sure the parts survive not only the trip to its eventual destination but also the harsh conditions on the Martian surface, space-grade components are essential. Once on Mars, the wind-driven Tumbleweed rovers will be exposed to unique environments and conditions our engineers must take into account in the design process.

To allow for faster iterations in early phases of prototyping and avoid the high cost of space-grade materials, 3D printing was Tumbleweed engineers’ preferred method for the elaborate mechanical systems. Through our new CNC machine, provided to us by German company CNC-Step, our prototyping approach went through a drastic change, as described in our previous blog posts.

A lack of precision and insufficient strength are two major drawbacks when working with 3D-printed materials. With the CNC machine, parts can be milled from metals, for example out of a strong aluminium alloy, allowing it to withstand very high pressure differences. Tumbleweed engineer Guillaume explains: “If you have more skill and more and more time to spend on it as well, you can make these very intricate, elaborate parts with many cuts and with very high precision that look a lot closer to something that would be considered flight hardware.”

Equipped with many different tips, the tools on the machine can be exchanged to suit the individual needs of each part being milled. “It’s very rarely the case that, when making a part, you only need one tool, so you change the tip because you want different shapes.” When milling objects, the parts heat up significantly, requiring constant cooling. Sabin and his colleagues even developed their own adaptation for milling particularly demanding parts: “We made a nice tray for below the CNC because, especially for tougher materials like spring steel, we flooded it with coolant quite a bit. So we made a tray that would collect all of the coolant, which worked extremely well.”

With varying levels of experience working with CNCs in the team, the process has been a true group effort. While early on it may take more attempts, having our own machine provides a positive learning environment. For Guillaume, mastering the machine offers an excellent complement to theoretical parts of his engineering studies: “You can pick up these skills from your peers and also from experts that are helping us out and this is a skill that you will not learn in the classroom. Our members get to learn things that will be useful for their entire career.” According to Guillaume, being able to make such high-quality, strong parts and for all of the value that this brings to our volunteer members, having such a machine is a true game changer in getting a step closer to a space mission.

Considering the progress made by our engineers in the past year, we look forward to further building our Road to Mars with the help of our CNC machine.

Controlled by input from a computer, it cuts metals into precise shapes, allowing our engineers to switch to more durable aluminium parts. For Team Tumbleweed engineer Sabin, this was the first time working with a CNC machine. Through the support of other members, he learned to master the tasks – but not as quickly as expected: “It was a lot more difficult than I thought. We had been 3D printing quite a lot, it’s quick, problems are easy to solve. With the CNC, suddenly we had to define all of these different coordinate systems and think about every single movement of the tool head.”

To get the hang of working the machine, learning to program the CNC is crucial. Like this, the paths that the tools will follow to shape the piece can be set. Different operations require different tools, making the creation of individual pieces significantly more complex than with a 3D printer. Sabin recalls his drastic learning curve: “It took us a month and a half to make the first part but eventually we reached the point where we managed to make three parts in one day.”

No longer having to iterate on the design, it was the perfect time to switch to a slower prototyping process. From the many tools available, Sabin highlights the z-height finder as particularly useful. Measuring the tool length and the part’s top surface, the z-height finder allows for simpler definition of the coordinate systems.

Traditional Mars rovers have brought us many important insights into the Red Planet’s surface in their years of travelling across it. One major drawback of these large, wheeled rovers, however, is their speed: Curiosity, for example, has travelled less than 35 kilometres since arriving on the planet in 2012. This is one of the points our wind-driven Tumbleweed Mars rovers aim to address: Travelling at up to 18 km/h, swarms of our rovers will be able to cover large areas in a short time.

While the increased speed means that the swarm can collect data across the planet quickly, it also makes it more difficult to accurately determine the location at which a data point is collected. In contrast to Earth, Mars does not have dozens of satellites in orbit that help create a precise geolocation system. Additionally, the rovers will be rolling almost all the time. From this unique challenge, our engineers have developed a novel Location and Attitude Determination (LAD) system, suited to the Tumbleweeds’ requirements.

The LAD system combines multiple sensors. These include an Inertial Measurement Unit (IMU), which tracks the rover’s acceleration and how fast it rotates, and a stereo camera that can detect terrain features. In addition, a star tracker is used to help correct the location when the rover is stationary during Martian night.

To test their algorithm, Tolga’s team created a digital simulation environment of Mars. In this simulated environment, they were able to model the Tumbleweed’s rolling behaviour under varying wind and terrain conditions. Naturally, for a wind-driven Mars rover, realistic simulations of the wind are particularly important to model the Tumbleweeds’ rolling behaviour. While the simulation resulted in more accurate estimates for the location than in previous attempts, the error between the ground truth and the estimated location and attitude increased over time. The objective of the team is to reduce this error further by combining sensor data and using more advanced noise filters.

Designing and prototyping the Tumbleweed Mars rover poses a set of unique engineering challenges for the team’s engineers. Due to the novel approach, each part of the rover requires many rounds of testing, often with only small tweaks in between to improve the mechanisms. One of the most challenging aspects has been the rover’s nodes: These nodes help the Tumbleweed rover unfold into its characteristic spherical shape at the right time. Due to the complex design, the nodes have been a main focus in the team’s prototyping process over the past year.

While prototyping, big changes can happen fast with new ideas. Following a day’s work in the workshop in November, inspiration struck the Tumbleweed engineers over drinks. They had been struggling with insufficient force in the mechanism, meaning the node could not make the rover unfold fully into its spherical shape. In that one evening, the team changed their approach from a one-stage to a more complex two-stage mechanism. “It was quite a big redesign. The mechanism looks similar but the design of it we started from scratch and completely changed it. We had to iterate quite a lot and we’re still working on that,” Lead Mechanical Engineer Ben Placke shares.

While increased force was necessary to get the rover into shape, the 3D-printed prototypes used by the engineers could not keep up. With forces in the node mechanism having tripled over the past months, the 3D-printed parts began to break, increasing the need for a more durable solution. Through contact with the German company CNC-STEP, the team’s engineers were able to get a computer numerical control (CNC) mill—for Ben, a “game changer”.

Instead of requiring manual manoeuvring, a CNC mill is controlled by input from a computer. In the case of the Tumbleweed, it cuts aluminium into precise shapes, resulting in significantly stronger nodes. Compared to conventional mills, the possibilities of shaping a certain part are almost endless. Ben explains that this is not the only advantage of using the CNC mill: “By having metal instead of 3D-printed parts, we can also decrease the size of some, making them smaller, thinner. Therefore, despite the higher density of metal, you can still make it quite light because it is more durable, which is very important for our work.”

To make sure the node reliably opens upon command during the rover’s descent to Mars, the engineers must test it rigorously in various different conditions. This goes from simple performance tests during assembly up to large drop tests to see the node’s functionality when integrated into the rover structure with other parts. During these tests, the increased strength of the newly milled aluminium parts is again essential. For an upcoming drop test, where the Tumbleweed prototype will be deployed from a height of 100 meters, the engineers are aiming for a completely metal-machined node. Follow-up experiments will truly put the mechanisms’ strength to the test, going from a height of 900 meters all the way up to a suborbital flight mission from around 90 kilometers.

Through the support of CNC-STEP, the team can work with a mill that is perfectly suited to the needs of the Tumbleweed. Ben is convinced that the mill holds many more options for prototyping the Tumbleweed rover: “It is a small but very versatile machine for the work that we do, which has a lot of small components so the precision of the machine is very useful.” In the future, added accessories, such as increasing the number of axes the mechanism can work along as well as automatic tool changers, mean that the mill can be adapted for other parts of the rover.

At first glance, the construction of a Tumbleweed rover may seem simple: A spherical structure of arcs, intertwined with sails to let the wind carry it across the Martian surface. In practice however, all of these components must come together to withstand the rough Martian terrain, and perfectly execute a crucial part of the mission: the unfolding sequence. However, mid-air deployment and unfolding is estimated to reduce the cost of the landing systems by a factor of 100. Moreover, the lighter systems increase the availability for payload, allowing the rovers to cost-efficiently deliver more data. This approach is entirely novel to Mars exploration, meaning our engineers must tackle a variety of complex tasks.

Until their deployment above the Martian pole, the Tumbleweeds are transported in a folded state. During their descent, the rovers unfold, their sails slowing them down. After landing softly on the surface of the Red Planet, the Tumbleweeds can begin their data collection. This unfolding sequence forms one of the central engineering challenges for the members of our DDM team. The nodes holding the arcs in place are essential to a functioning mechanism.

Sabin Ilegitim, one of our Delft-based Structural Engineers, is thrilled with the technical progress achieved this month: “With the 3D printers in our lab, we could do one iteration of the design of the nodes per day. Over these two weeks, we were about four times faster than usual! I really enjoyed getting so much done and working together with the people in the lab – it doesn’t even feel like you are doing work, more like we are just having fun together.”

As with any engineering project, a wide array of tests must be performed with the rover prototypes before they can leave our home planet. To simulate the Tumbleweeds’ descent onto Mars, our engineers performed several drop tests with the structure. This resulted in some marked successes for the team: “The rover did exactly what we wanted, we did not expect it to work as well as it did. After making some more changes, including the thickness of the arcs, we did another drop test that also worked out fine. Now we know what we need to work on for the next iterations”, Sabin summarizes.

Ben further explains what these steps include: “We want to further iterate the mechanism of the node to try and make it lighter and more compact in general to increase the rover’s rolling capability”. He adds that one of their biggest upcoming goals is to make the node mechanism open up using a wirelessly transmitted signal. Motivated by their progress, the engineers are already planning on doing another stint in late August, where they plan to take further strides toward these goals and perform the next drop tests.

Nils is proud of what the team has been able to achieve: “Now we’ve gotten to a stage where we’re having very successful tests, which truly showcases the hard work that the entire team has been putting into their work”. We look forward to seeing their next successes!

The lower gravity plays a significant role here. For a recent study, participants had to run in a simulated Mars environment, using special treadmills that make it feel like the gravity is reduced. The researchers found that in this decreased gravity, the effects on running include longer flight duration, so more time spent in the air between each step, and shorter contact with the ground. This means that there is a lower stride frequency, or less steps taken in a certain amount of time. This would make running on Mars look almost like slow motion, and a running pattern that looks more like skipping than running. They would also be facing less air resistance than runners on Earth. We are of course not taking into account the long-term effects of reduced gravity here, though – and that the runners might be impeded by massive spacesuits.

Otherwise, you might have boulders sticking out, as well as many craters and dune fields. This could add an extra challenge to many sports. The landscapes on Mars vary strongly in different regions. There are some flat plains in the northern parts, which I think would be most suitable for the Olympics. Further south, the terrain becomes more mountainous. The Tharsis region, for example, is an elevated area of potential volcanic origin. At the edge of the plateau lies Olympus Mons, one of the highest mountains in the solar system. There are also vast canyon systems, such as Valles Marineris. Valles Marineris spreads far across the Martian surface, spanning a distance wider than the United States. Past Martian missions have landed at a select few spots on the planet, especially at areas with evidence of past water activity, since water is a prerequisite for life. The Tumbleweed rovers are a different breed of rover that can explore previously inaccessible terrain, from the northern polar region to the volcanic Hesperia Planum. Operating as a swarm, they help cover a larger area of the planet’s surface.

My space journey began with an MSc in Satellite Communications at the University of Surrey. I was fortunate to study under Sir Martin Sweeting, founder of the University’s small satellite experiments, which led to Surrey Satellite Technology Ltd (SSTL) in 1985. This start-up manufactured small satellites, using off-the-shelf components, quickly and affordably for government customers. While Space 1.0 was the exclusive domain of government/inter-government agencies and their giant sub-contractors, universities played a crucial role in legitimizing Space 2.0 technologies – space technologies led by the private sector – which greatly influenced me.

Despite this exposure, most of my initial career was in Space 2.0. After about a decade, during an interview, someone called me a “dinosaur” for still using waterfall project management methodologies based on large, slow space projects with upfront detailed requirements.

I realized I needed to change careers to avoid becoming obsolete. Although governments remained primary customers, Space 2.0 had come to stay and represented a significant shift. The private sector’s ability to build faster and cheaper made the traditional Space 1.0 approach look outdated. I adapted to Agile work methodologies and hybrid project management approaches, focusing on satellite communications and artificial intelligence (AI).

During this era, space exploration was dominated by superpower nations, especially the USA and the USSR, and was characterized by government-led initiatives and national space programs.

Space 2.0 brings a new energy to the space industry led by private companies that offer services such as transportation and access to space and satellite communications. While governments and large sub-contractors remain as the main end-customers, Space 2.0 marks the transition to a more collaborative and commercially-oriented phase. This era began in the late 20th century and continues to the present day.

Space 3.0 is an emerging paradigm that envisions a more democratized and sustainable use of space, with a broader range of participants and a focus on new frontiers such as deep space exploration, space tourism, and space resource utilization. Space 3.0 is about broadening participation, sustainability, and long-term human presence in space.

The team projects, lacking clear leadership structures, often resulted in conflicts. One team member, Julian Rothenbuchner, stood out for his handling of difficult conflicts with a progressive and democratic approach. He also turned our doomed team project presentation, about bringing space technologies to slums in Latin America, into an outstanding one.

Intrigued by Julian’s class presentation about the start-up he co-founded, Team Tumbleweed, I researched the company further. I realized it was a true, sustainable Space 3.0 start-up, offering an alternative proposition to collect scientific data on Mars at a fraction of the cost of over-engineered, single-point-of-failure big rover approaches.

My team is responsible for developing a unique low Size, Weight, and Power (SWaP) planetary navigation algorithm. This year, we have presented our progress at the 7th Space Resource Conference in Krakow. We have weight and processing power constraints that none of the other planetary rovers have, so we are working on unique sensor fusion algorithms.

What differentiates Space 3.0 companies from Space 2.0 is that while they also serve space agencies, the focus of Space 3.0 is mainly on private instead of government customers. While this opens up a wide range of opportunities, it also makes them financially more vulnerable because they lack an early stage institutional funding boost.

For a startup with a long-term vision for Mars, like Team Tumbleweed, this means that it is crucial to find alternative revenue streams or investor funding to transform designs, prototypes, and simulations into reality. This is where the executives focus is, pitching to investors and attending space-related events like the 10th International Conference on Mars, the Cassini Entrepreneurship Days, or IAC24.

“Women’s representation matters and it’s important to give visibility to the women moving the industry forward. I’m glad that the Women’s Aerospace Network offers a platform to echo this message,” she added. “A special thanks to the Lithuanian people for their support and my colleagues at Team Tumbleweed for working towards our bold vision of making deep space accessible to everyone.”

The Women’s Aerospace Network, led by NASA Engineer Holly Pascal, was founded in early 2024 with the mission to build a community that shares a passion for aerospace.

“The Student Leadership award recognizes students that demonstrate exceptional leadership skills,” said Holly. “Leading an organization that is paving the road to Mars is no small feat. We’re happy to reward Onė Mikulskytė’s outstanding achievements and we look forward to seeing Team Tumbleweed reach the Red Planet under her leadership.”

Onė has received overwhelming support from peers, industry leaders, and global space organizations, but also from the broader public, especially in her country of origin, Lithuania. The country’s minister of Economy, Ausrine Armonaite, called out to the Lithuanian people to vote for Onė, and fellow citizens made sure she was number one.

Since the award nomination, Onė has received multiple invitations from the country’s top media outlets, including the Lithuanian National Radio and Television (LTR).

However, Onė is not one to rest on her laurels. This month, she will join the International Space University’s Space Studies Program in Houston, TX, where she will continue to grow the leadership skills and industry knowledge needed to take Team Tumbleweed all the way to Mars.
